What the warehouse replenishment process process is
Warehouse replenishment keeps the pick face ready for released demand without allowing a low bin to trigger an uncontrolled stock move. The process starts when the WMS detects that available pick-face stock has fallen below a defined threshold after considering minimum, maximum and committed demand. It creates a replenishment task with an approved reserve source, then checks whether reserve stock is both available and released before an operator travels to it. That distinction matters: a physical pallet in reserve may be allocated, quarantined, in another task or otherwise unavailable to satisfy the pick face.
The move itself needs confirmation at both ends. The operator scans the reserve SKU, lot and quantity against the task, moves confirmed stock to a pick face that is accessible and within capacity, and scans the destination to confirm the replenished quantity. A mismatch, blocked destination or system-to-physical variance loops back through correction instead of creating a silent inventory adjustment. If reserve stock cannot cover the demand, the process escalates a stock-out to the supervisor and wave owner, giving the picking operation a visible decision point rather than leaving a picker to discover an empty face.

How it works
Set replenishment thresholds by product class
Define the minimum, maximum, reorder point or demand signal that creates a task for each item family. Include unit of measure, case-pack rounding, committed orders, peak-wave demand and replenishment lead time so a threshold reflects the way the pick face is actually consumed.
Define released reserve stock
Specify which reserve statuses are eligible for replenishment and which are blocked by allocation, quarantine, expiry, quality hold, customer ownership or an existing task. The availability decision should read the same status logic that picking and inventory control use.
Require source and destination confirmation
Name the scan or RFID event that proves the operator selected the right reserve pallet and the right pick face. Decide whether lot, expiry, serial and quantity confirmation is required for every move or only for controlled item classes, then block unsupported overrides.
Set pick-face capacity and safety rules
Document usable cube, weight limit, stack height, replenishment sequence, mixed-SKU rule and access requirement for each pick-face type. A destination that cannot safely accept the stock should return to an alternate approved face, not become a pallet left in an aisle.
Make stock-out escalation actionable
Decide who receives an unresolved reserve shortage, how they check allocation and inventory accuracy, and what action they may take for the active wave: substitute, partial release, expedited putaway, replenishment from another zone or customer communication. Review repeated escalations by item and location to fix the parameter or supply cause.
